Just to say removing the driver for the Smart Array 642 then running the SPP and once the server rebooted reinstalled the driver for Windows 2008 x64 (cp010823.exe) did the trick.Thank you for your help.

Generally you can repace a failed disk with one of a larger size. If the disk contains old array information it can cause problems.
